Reducing packaging is more important than ever in today’s world. Consumers expect it. It’s better for the environment – less in the landfill and less to spend energy on recycling. Lessening packaging is usually easy to see, measure and to report on. The waste that can follow can be less obvious.
Packaging is often designed around what should happen. The pallet should be stacked squarely. The case should stay dry. The product should be handled correctly. The journey should be predictable. On a production line or in a live distribution network, things aren’t always that tidy.
A case that looks strong enough in a controlled trial can behave differently after chilled storage, repeated pallet movements or a long spell under weight. A lighter carton may still hold its shape at the start of the journey, then soften or crush by the time it reaches the customer. If the result is rework, rejected stock or damaged outer packs, the saving in material can be outweighed by waste elsewhere.
The same can happen with films, trays and liners. A lighter film that runs well during testing could be less forgiving when product presentation changes, moisture is present, or line speeds vary. A reduced tray may use less material, but leave the product more exposed to pressure marks, scuffs or movement in transit. None of these problems needs to be dramatic. Often, it is a build-up of small issues: a few more leakers, a few more damaged corners, a few more complaints, a few more pallets needing attention.
For food products, the trade-off can be even sharper. Packaging is not only there to contain the product. It can help protect quality, manage handling and support shelf life. If material is removed without checking how the product behaves through storage and distribution, waste may shift from packaging into spoilage, returns or markdowns.
This is where the gap appears between sustainability targets and operational reality. A packaging weight target may show progress, while the factory, warehouse or customer service team experiences extra handling, extra rejects or more product loss.
That does not make material reduction a bad aim. It makes it a decision that needs proper context. The question is not simply, “Can we use less packaging?” It is, “Can we use less and still protect the product through the route it takes?”
Better packaging decisions usually come from balancing both sides of the equation: reducing unnecessary material, while keeping enough performance to avoid creating a bigger waste problem further down the line.
